Why are all the high-end printing companies doing preventive maintenance on anilox rollers? You'll understand after reading this

In flexographic printing, anilox rolls are the core components that determine ink transfer accuracy, color consistency, and overall print quality. The ink transfer performance of an anilox roll entirely depends on the ink-carrying and ink-delivery capacity of its cells. Only when the cell structure is intact and free from impurities can the anilox roll deliver the standard ink volume and ensure stable print quality. Therefore, standardized inspection and routine maintenance of anilox rolls are essential steps in the flexo production process.

1. Reasons for the decline in anilox roll performance

The standard ink transfer capability of an anilox roll relies on a uniform and well-ordered micro-cell structure on its surface. During long-term production, two main issues can directly cause the roll's performance to degrade, leading to problems like color variations and uneven ink layers.

The first is structural wear. Continuous mechanical friction can cause wear and deformation on the cell walls and the overall structure, changing the effective ink-carrying volume of the cells and directly disrupting the original ink transfer standards.

The second is cell contamination. Residual ink, varnish coatings, and various production impurities can accumulate inside the cells, reducing their effective volume and hindering normal ink transfer.

In actual production troubleshooting, if the finished product's color fails to meet standards or the color difference value (ΔE) exceeds the limit, it's important to follow a standardized troubleshooting logic: first, confirm whether the anilox roll specifications match the production requirements. If the specifications are correct, focus on checking the cleanliness of the anilox roll and the integrity of the cell structure. This is the core idea for quickly locating color anomalies.

2. Standardized Preventive Maintenance System for Anilox Rolls

For flexographic printing companies, scattered and reactive repairs cannot reliably ensure print quality. Establishing a systematic, data-driven preventive maintenance system is a way to maintain long-term stable performance of anilox rolls. The system can be divided into three major modules: daily maintenance, pre-production verification, and archive record keeping.

Daily maintenance requires thorough cleaning of the anilox roll after each production batch to prevent long-term accumulation and corrosion of ink and debris, or blockage of the cells, reducing performance loss from the source.

Pre-production verification is a key process before starting production. Before each order, all parameters of the anilox rolls in use must be checked to ensure they match the production parameters of past qualified orders. Common testing methods include Capachi test strip ink load detection, ink scraping tests, high-magnification microscope observation, and precision testing with interference cameras. These multidimensional tests confirm whether the ink transfer performance of the anilox roll meets standards.

Archive record keeping achieves full lifecycle control of the rolls. Before storing an anilox roll after use, the roll surface must be fully inspected, precisely recording physical damages such as dents or scratches, while simultaneously monitoring and recording real-time cell volume data. Complete records allow the pre-production phase to accurately assess the roll's condition, avoiding the use of substandard rolls and ensuring production stability for each batch.

In addition to the three modules above, a routine performance benchmarking mechanism must also be established. The in-field ink density and line color effect of a brand-new anilox roll should be set as the baseline. Throughout the roll's lifecycle, its performance is continuously compared against production data from mass orders. All test data are archived to create a traceable database of roll performance.

3. Precision Testing Methods for Anilox Rolls

Currently, the industry has formed various mature, standardized technologies for measuring anilox roll volume and condition, which can accurately adapt to different production testing scenarios. Mainstream testing methods fall into two categories.

VoluCheck Volume Testing Method

This method is an applied, practical testing technology aligned with actual production conditions. During testing, a quantitative standard test ink is applied to the anilox roll area under inspection, simulating the ink doctor blade process in production to imprint the test ink film. Using specialized analysis software, the 'ink amount ÷ coated area' calculation precisely measures the actual effective ink volume of the cells, providing data that reflects real production ink transfer.

Dotscope 3D Cell Analysis Method

This technique uses depth-of-field synthesis to measure cell geometric volume. The testing device is attached to the anilox roll surface to capture multiple layered images of the fine cell structure (up to 150 layers). Algorithms then reconstruct a 3D model of the cells, accurately restoring their geometry, and calculating the standard geometric volume. This allows precise identification of cell wear, deformation, and other microscopic defects.

Today, anilox roll maintenance has completely shifted from traditional reactive repairs and experience-based judgment to a standardized, data-driven preventive maintenance model. On one hand, testing equipment continuously evolves, enabling real-time online inspection of anilox rolls on printing presses without disassembly, significantly reducing production downtime. On the other hand, collaboration between printing companies and anilox roll service providers on standardized detection is becoming mainstream. Both parties unify testing standards, share performance data, and co-build maintenance systems, breaking down data barriers and standardizing the full process of anilox roll selection, maintenance, and replacement.

Finally, remember one thing: anilox roll testing is not an optional value-added item-it's a production necessity. What can't be measured can't be controlled, and what can't be controlled can't be optimized.
